Can someone help me please. I want to make a straight cut to accept 5mm ply. The only router bits I can find are 6mm & 6.3mm. Do I have to use a 6mm bit for a 5mm work-piece or am I better continuing my search for a 5mm bit? I have a 1/2" router.

your ply may be 5.5 anyway
normal wood glue has a gap fill capacity off 1mm
its absolutley normal to have a small clearance if its a enclosed panel

what exactly are you making

The boss wants me to make a shoe robe. Yae, yae I know! Basically, a 7' 6" x 4' wardrobe fitted out with box shelving for shoes. I should get 36 boxes into it. I have 2 pair of shoes, olduns and really olduns which leaves 34 boxes spare for all the new shoes the boss must be thinking of getting me. Mmm, that's real kind of her!
 
5/5.5/6mm ply is not much use unless well supported or as back panels
i use as base panels[bottom off cabinet] but needs support every foot or so
or i use foaming glue underneath and recycled ply to form a 15-20mm sandwich that is very strong

what exactly are you using your ply for
